How are you transferring the file to Hulu? Might yo= u be running up against some file size issues? Your test files might be goo= d due to a small file size but your full transfer might fail if file size e= xceeds some filesystem limitations somewhere along the line. 

Maybe have them send the file back to you and compare to the or= iginal file to see if the problem lies in the transfer.
